Metal cladding, roofing and soffit products mimic elements of the great outdoors.

In Lexington, North Carolina, a boat dealership and outdoor lifestyle and apparel store was born out of the dream of a longtime bass fisherman.  Rock Outdoors sells everything from pontoons, fishing boats and paddleboards to fashion and technical apparel and accessories.  The community at Rock Outdoors is committed to a life lived outside, which is what the interior of the store needed to reflect.  Materials from ATAS International were specifically chosen to reference the great outdoors texturally and visually.  

Rock Outdoors was awarded first place in the interiors category of ATAS’ 2018 project of the year competition.  In addition to the use of Metafor panels in the Slate Grey color on the store’s interior walls, it also used the same profile in Hemlock Green for the exterior wall cladding.  As well, Linear Ceiling panels with round edges in Medium Teak wood grain laminate and black recessed filler strips were used in a soffit application.  Completing the metal building envelope, ATAS’ Field-Lok panels in Medium Bronze were installed on the roof of the building.

“This building is the launch of the Rock Outdoors brand, with its first location near High Rock Lake and Lexington, NC.  The Rock Outdoors brand is approachable while providing high performance products focused on an outdoor lifestyle.  It was important that the building interior reflects the brand, and that was achieved through material choices and forms.  The use of profiled metal panels, paired with wood elements, provide textural and visual references associated with an outdoor vernacular.  The interior metal panels helped create an environment that was familiar and inspiring. It was also important for the design to incorporate exterior materials on the interior,” stated Ben Schwab, Partner and Architect at STITCH Design Shop of Winston-Salem, NC.

The Metafor panel used on the interior and exterior of this building is a structural panel with a ribbed appearance and is installed using a concealed fastening system.  It is manufactured in aluminum, with a 70% PVDF finish, in anodized aluminum, or in copper.  The panel width is 12” with a 5/8” panel height, and is available in an embossed or smooth texture.

Metafor can be installed horizontally or vertically, and perforations are available.  Since it is a structural panel, it can be installed directly to solid decking or to open framing.  The panels have a positive panel-to-panel interlock and can be combined with other ATAS wall panel profiles to create interesting patterns and breaks.  Curved panels (convex or concave) are another option with this profile.

The Linear Ceiling system is available in two distinct profiles: round edge or a square box with or without filler strips, which are available as a flush or recessed appearance.  It is a suspended ceiling design and each profile has a choice of two widths, 4” or 8”, that are interchangeable due to the 4” increments of the carrier systems.  Linear Ceiling panels are manufactured in aluminum in over 30 stock colors in a 70% PVDF finish or in anodized aluminum. Four standard wood grain laminates are available for this product, as well as polyester and mirrored finishes.  The panel texture can be smooth, perforated, or louvered.

Field-Lok installed on the roof of Rock Outdoors has a 2” seam height and is a mechanical field seamed panel system.  The double-locked structural panel can meet severe load requirements.  For aesthetic reasons or personal preference, the panel can be seamed with a single fold displaying a broader seam, or double-locked to create a 180-degree seam for additional wind uplift resistance.  The single fold meets the needs for a structural panel while providing the reliability of a weather tight roof.  The Field-Lok panel system is installed with a sliding clip.  It is available in aluminum or metallic coated steel with a 70% PVDF finish, in 55% Al-Zn alloy coated steel with acrylic coating, or in copper.  Panel widths are 15 ¼” or 19 ½” with a smooth texture.  A minimum roof slope of ½”:12 is required. Three other Field-Lok panels are available in different seam heights and panel widths to meet project design and performance needs.

All of the ATAS products were installed on Rock Outdoors by J.D. Clark Company of Winston-Salem, NC.  The panels were purchased through ATAS’ distributor, ABC Supply Co. Inc. of Winston-Salem, NC.

Corynn Sheridan and Tara Faulkner discuss a groundbreaking new film that provides a different kind of protection for metal roofs. 

In Season 4, Episode 15 of Roofing Road Trips, Heidi J. Ellsworth spoke with Corynn Sheridan, the global marketing manager at DuPont Tedlar and Tara Faulkner, a business development manager at Metal Alliance about how Tedlar® PVF Films from DuPont are transforming the metal roofing industry. 

Tedlar film on its own is not all that new to the construction industry. Since the 1960s, Tedlar film has been used as protection for a wide variety of substrates, including walls, solar panels and even airplanes. But the Tedlar PVF film from DuPont offers a new kind of protective use for metal that is on the rise in the metal roofing industry. 

“We realized that we really needed something in the market for the metal roofing industry that would give us great performance, easier maintenance and incredible exposure for metal roof systems,” Tara explains. “Those Tedlar panels with the PVF film, they're UL listed, they’re product approved, they're high velocity hurricane zone tested, and they’re a comparable cost to existing aluminum products already on the market.” 

Corynn breaks down what makes their film work best with metal. It’s been put through rigorous testing to ensure that it’s durable and protects what’s underneath. The tests have also shown that the film is very flexible and won’t crack if the metal below changes shape. It’s also equipped with dirt-shedding properties so the roof it’s used on looks new for decades after it’s applied. 

“The feedback from the field has been excellent in terms of ease of application and installation practice,” Tara says. “Whether it be a mechanical project where they have to seam the panels on each seam or whether it's a snap lock or product that is a little bit easier to install in the field...[contractors] have not had difficulty out in the field.”

How to properly cut and prepare metal panels to ensure the buildings' long-term performance. 

Metal panels are key in manufacturing a building that is resilient and durable. While onsite cutting is a common part of the metal roof and wall panel installation process, improper onsite preparation could lead to premature degradation. Importance of cutting metal panels 

To better cut metal panels in the field, it’s best to understand what protects them. Protective coatings are applied to the surface of metal coils during the painting process. These coatings help retain color long term and improve overall longevity by achieving high levels of resistance to a range of deteriorating factors, including: 

• Ultraviolet light 

• Moisture 

• Extreme heat 

• Acidic rain 

• Hail 

• Debris 

• Corrosion 

• Fire 

The tools and methods that manufacturers use to turn metal coils into finished metal panels are designed to avoid damaging the coated surface. During fabrication, the metal panels are cut to length either by shearing before or after entering the roll former. These processes spread the coating across the cut edge of the metal panel, delivering excellent corrosion protection. 

Protecting the coated surface is vital to the long-term performance of metal roofing and wall panels. Damaged coatings open the door to rust, which negatively affects a material’s structural integrity and durability. Localized corrosion can lead to pitting, cracking, and future fractures, causing leakage or more severe failure of building components. 

Superior metals require the right tools 

When metal panels reach the construction site, the need to cut them to fit specific dimensions is commonplace. Crews should approach on-the-job metal panel fabrication with the same quality-first mindset as the manufacturer because any defects can ultimately damage both customer relationships and business credibility. Here’s how to cut metal panels quickly and efficiently without damaging their coated surfaces. 

Aviation snips 
These tools are ideal for small cuts, such as conforming to unique wall details or around pipe penetrations. Lightweight and practical, aviation snips act to wipe the protective coating just like the shears used by the manufacturer. 

Electric shears 
They are perfect for longer cuts, such as trimming wall panels at a corner or accounting for door openings. These shears remove a quarter-inch strip from the metal panel, which leaves both sides smooth and flat. Similar to factory cutting methods and aviation snips, electric shears effectively protect metal panel edges by wiping the coating. 

Mechanical shears 
Fitted to the end of battery-operated impact or screw guns, these add-on tools work fast and require minimal manual effort. Mechanical shears maintain metal panel longevity by effectively wiping the coating over cut edges, and they are an ideal tool for bevel trimming standing-seam panels at hips and valleys. 

Nibblers 
The nibbler punches out small, half-moon shaped pieces of a metal panel, and it offers protection by wiping the coating across a cut edge. A nibbler is an excellent tool for cutting across corrugations in wall panels to create openings for windows, doors, and similar structural additions. An important thing to keep in mind when using a nibbler, however, is cleanliness. The little metal pieces generated during a cut can fall to the floor and get stuck in the soles of shoes. Scratches may appear when installers walk on the roof. 

Skill saw 
This useful, versatile tool is a great way to cut metal panels. It’s capable of cutting across and parallel to corrugations, both straight and at angles. Using a cool-cutting blade is important, though. The heat generated from standard or abrasive blades can melt protective coatings along the cut edge, opening the door for premature corrosion. 

Additionally, it’s crucial to avoid cutting metal panels around other panels. A skill saw blade flings into the air considerable amounts of steel debris, which can land on the surface of nearby metal panels. This debris, called swarf, is prone to corrosion and can create rust spots. 

Fast work, poor results 

One of the most common challenges facing contractors is applying the right tool or procedure at the optimal time. Using the wrong tool might be faster, but it can lead to issues later on. Here’s a list of tools to avoid when cutting metal panels at a worksite: 

• Reciprocating saws 

• Torches 

• Grinding wheels 

• Cut-off saws 

• Hacksaws 

• Grinders 

Every one of these tools generates considerable amounts of heat, which melts the protective coating and exposes the cut edge to the elements. This causes localized corrosion, which spreads over time. These pieces of equipment also create a lot of swarf that embeds into the panel coating, causing rust spots and other imperfections.
